The Sandwich Panel Core

One of the first markets to take advantage of sandwich panels was the aerospace industry. Lightweight honeycomb cores are utilized in airplanes main bodies, the floors, and bulkhead interior panels. Beyond aerospace, advanced honeycomb, balsa, and foam cores are used significantly in the marine, wind energy, construction, and various transportation industries.

Sandwich panel cores are low in density and lightweight; but when combined with reinforcing fibers and resin, they become incredibly light, stiff, and strong structures. With mixes of lightweight cores, composite skins, and adhering methods, new sandwich structures are constantly being developed for a myriad of needs.

Today, an endless amount of cores are available from major companies such as Diab, Baltec, Rohacell, or Dow. Composite skin combinations are virtually endless as well. Thus, the first step in selecting an appropriate sandwich panel is analyzing the necessary demands. The quantity of sandwich necessary must be estimated as well to help identify the best manufacturing method. Selecting the appropriate sandwich structure, core, skins, adhesive, and manufacturing method requires a multifaceted approach to create a product that meets all engineering demands.

Why A Sandwich?

Long ago engineers realized that by adding a core to a material, the strength and stiffness could be dramatically increased with very little added weight. Cores, in comparison to the additional structural value they add, are extremely cost effective. With a sandwich, less material is required than with a solid structure.

A sandwich panel acts much like an endless I-beam; where the skins are separated at a constant distance to provide stiffness. Like an I-beam, as the skins become further apart, the structure gains more proportional stiffness. It is estimated that by increasing the sandwich thickness by two, the panel will become 12 times as stiff and six times as strong. The advantage of a sandwich is that little weight is added when increasing the thickness.

i beam drawing sandwich panel core

i beam panel sandwich panel core

Another advantage of a sandwich panel is that the core helps distribute and absorb impact. In common cores such as balsa or foam, the skin is in constant contact with the entire core; thus during an impact, the force is distributed over a wider area. However, this is not true for all sandwich panels. For example, honeycomb, although often stiffer and stronger, has much lower impact resistance as the skin is not in full contact with the honeycomb core. In a sandwich panel, the compression strength of the core helps prevent the sandwich from wrinkling, delaminating, or buckling; all common methods of failure. As well, the core’s shear properties help the sandwich panels’ stiffness and in effect, prevent the skins from “sliding” when bending force is applied.

New SIP Structural Insulated Panels Sips

SIP-structural-insulated-panels-sipsSIPs are Structural Insulated Panels that are a technology that helped to revolutionize the light construction building industry by using pre-panelized components to build entire structures.

Each Structural Insulated Panel (SIP) is manufactured featuring a foam core sandwiched between two OSB (Oriented Strand Board) skins. The thickness of each completed SIP starts at 4-to-6 inches and goes up from there.

SIPs are structurally stable, insulated and reduce construction labor costs.

While SIPs are being widely accepted in the home and green building community, a revolutionary, new patented design improves on the SIP concept significantly.

Homebuilders using SIPs for their exterior walls are now seeking out new alternatives for thinner but stronger internal components like walls, ceilings and floors made of Sing patented reinforced structural insulated panels.

Patented Sing Reinforced Structural Insulated Panels (SRSIP)

SIP-Sing-Insulated-Panels-sips-panel-made-in-USAInventor, Peter Sing, envisioned a fusion of old and new technologies into a hybrid composite building material that is the affordable Eco-friendly solution to limitations of traditional building materials challenging architects, designers and contractors today.

Sing’s patented design features an improved wood torsion box core that has been known by woodcraftsmen to offer strength and stability for centuries.

This newly invented core bonds wall-to-wall foam to fill the torsion box voids and exterior surface materials together creating a solid Eco-friendly composite that is lightweight and stronger than steel pound for pound.

Due to the built-in torsion box structure, much more structural strength can be achieved using less material, reducing the weight and thickness of Sing patented reinforced structural insulated panels. See specs

Sing patented reinforced structural insulated panels start at ¾-to-1 inch in comparison to standard SIPs that start at 2-to-4 inches thick.

Sing Panels enable the builder to create designs that are frame-free because the built-in torsion box structure is more dimensionally stable than a standard stick-framed structure and they are pre-insulated for energy efficiency and sound deadening qualities.

Super-strength

Sing patented reinforced structural insulated panels can have over 700 PSI compression strength in comparison to the standard foam used in SIPs which rates at about 15 PSI. There just is no comparison to Sing’s torsion-box-hybrid.

This superior strength enables Sing patented reinforced structural insulated panels to outperform other material and has already established a demand with high-end millworks for excellence in maintaining true flatness over long spans, as true flat doors or counter tops over 16 feet in length cannot be affordably lightweight, or straight over long spans, or resistant to warp, twist or rot without using patented Sing Core, which is structurally guaranteed for 10 years, is easy to repair and designed to last for lifetimes.

In fact, if your Sing patented reinforced structural insulated panel is damaged for any reason (even if it’s your fault) we will repair it to its original structural strength.

Sing patented reinforced structural insulated panels are so strong, in fact, that entire homes are built using them and they are also used in lightweight high-strength post and beam applications.

Super-thin

Sing patented reinforced structural insulated panels are so much thinner than other building materials because of the internal torsion box foam-filled frame structure. While SIPs rely on the exterior stress skin to supply the overall strength of each panel, Sing patented reinforced structural insulated panels have the strength built-in requiring very little from the external material, except to complete the torsion box construction.

For instance, standard SIPs have an exterior OSB skin of .50 inch thickness on either side of the foam core, while Sing patented reinforced structural insulated panels can have an HPL skin of .020 inch. That’s a savings of 96% in exterior materials, but still extremely strong. See comparison to other building materials.

Highly Customizable

Sing patented reinforced structural insulated panels can be built to your specifications. Whatever your specific requirements are for your project, Sing Core can create the exact panel(s) that you need to make your dream come true. This is why the most reputable architects and high-end millworks in the nation seek us out to solve their size/weight/strength challenges.

Many specifications can be customized to meet your needs, like:

  • sing-core-photo-gallery-lightweight-high-strength-ecofriendlyTrue flat (straight) and stay flat
  • Length, width, thickness
  • Weight reduction
  • Surface materials
  • Insulative R-value
  • Insect resistant
  • Sound-deadening STC rating
  • Extreme weather exposure
  • Waterproof
  • Flame retardant
  • Bullet and blast proof

In many cases, if your project is struggling against the problems associated with the limitations of traditional building materials, Sing Core may have the right Sing patented reinforced structural insulated panel solution to satisfy your expectations.

Pre-built Torsion Box for High-end Craftsmen

Imagine being able to build a torsion box work table – or anything, for that matter – without the time, energy and cost of building the torsion box yourself?

Traditional-Torsion-Box-Diagram

Sing core torsion box plywood lowes home improvement warehouse

Q: How easy is it to work with?
A: Just use your normal wood working tools and treat it just like you wood any other piece of plywood.

For years, inventor Peter Sing has been providing the military, high-end millworks and architects across the USA (see clients list) with massive torsion box structural panels that are lightweight and stronger than steel pound for pound.

lightweight panel honeycomb high strength guaranteed true flat table topsThe most experienced woodworkers agree that torsion box is the answer to hand-crafting a large wood, straight, structurally-sound table while having some control over the overall weight and responsible use of natural materials.

Sing’s invention revolutionizes the torsion box industry by tweaking the entire torsion box concept combining wood craftsmanship and space-age technology in his factory located in McCleary, Washington, cranking out solid torsion box panels that are proudly made in the USA for his upscale clientele.

Discerning wood workers who are called upon by designers and owners of multi-million-dollar homes face challenges especially when it comes to oversized big doors. While there is no doubt experienced wood workers can make the most beautiful wood doors for their discerning clients, invariably the doors fail if they are large in size due to the inherit nature of the wood itself.

Wood will move and adapt to temperature and moisture causing it to move, compromising the functionality and seal of the most elegant hand-crafted wood door. Diligent woodworkers have sought out sing’s solution to the oversized wood door.

The same scientific solution of reinforced torsion box applies to tables and other structures that can be built without traditional wood framing for furniture or stick-built homes.

Close up side view of exposed torsion box honeycomb foam core sandwich panel

Why Torsion Box?

Because other methods of building a table top are basically inefficient. For instance, a table top built of a solid material will shift and move over time compromising its degree of flatness. Also solid materials that are less likely to move are extremely expensive, heavy and would only be considered for a permanent fixture.

The torsion box table top design gives as flat a surface area as possible while reducing the weight of the table top due to the hollow areas in the center of the boxes. Using a torsion box design, a craftsman can build the most flat surface using 1/10th the solid material.

How do I build a torsion box table top?

DIY tosion box do it yourself how to build torsion boxMaterials needed: Wood for exterior frame, plywood for interior framing, saw, carpenter’s wood glue, cold press (with weight or clamps), meticulous measuring ability, focus, diligence and good minor motor skills.

Basically, you will need to establish the perimeter of your table top with an exterior frame according to the dimensions of your table. This exterior frame is generally made of wood.

The frame is built atop an underlying exterior surface material, most commonly, plywood (many varieties abound).

The most common torsion box material is plywood.

Building wood-framed boxes within the exterior frame wall-to-wall comprises the torsion box grid.

Once your torsion box structure is complete you can adhere top and bottom exterior plywood (referred to as stress skins) to complete your torsion box design.

Is it the perfect torsion box?

Probably not. The problem with traditional torsion box is that there is little or no shear strength, so if the structure is strained with enough horizontal torque the boxes could be compromised causing it to collapse. Plus, being made of wood still invites the base materials to move and give when adjusting to temperature or moisture in the environment.

How to build a better torsion box?

torsion box plywood cutaway sing core lowes home improvement warehouseInspired by traditional torsion box and using his experience gained in the aerospace industry, inventor Peter Sing created a better torsion box.

Materials needed: Wood frame, plywood strips (with grain oriented vertically as opposed to horizontally as used in traditional torsion box), saw, cold press, high-end waterproof formaldehyde-free glue, recycled dense foam that can be precisely cut into boxes.

Here’s how you build a better torsion box:

torsion box animationStart with your wood frame atop a stress skin, just like you would in the traditional torsion box example. This time run your plywood strips three inches apart, side by side, along the length of your exterior frame. (At this point it looks like you might be having mice race for the cheese at the other end, but keep your money in your pocket; there are no mice here.)

Now, place your 3 inch foam cubes between the vertical grain rails. Insert a 3 inch bumper (or stile) to close off the recycled foam completing your first row of interior boxes. Then place another 3 inch foam cube, followed by another bumper. Repeat until the entire interior area is filled wall to wall.

Adhere top and bottom exterior skins and you’re done.

Congratulations; you’ve just built the best torsion box structure ever!

Marine-grade-structural-plywood-torsion-box-foam-composite-panels-for-boat-builders

How could you make it even better?

You’ve got to admit, as effective as it is, the tedious process is not only time consuming but expensive. But what if…

super honeycomb 2x4x1 2 ft x 4 ft x 1.5 in Sing Sandwich torsion box panel

2 ft x 4 ft x 1.5 in – no solid edge LT plywood

What if you didn’t have to build the torsion box structure at all?

What if you could buy Sing’s torsion boxes already pre-built for you?

That’s right. Mr. Sing’s factory is cranking out his patented torsion boxes by the truckload, and he’s offering special pre-built torsion box implants that measure 48 in. x 24 in. x 1.5 in. complete with stress skins for you to cut to size, drop into any frame for the perfect torsion box strength and lightweight design.

Sing Torsion Box is fast, easy, affordable, solid, lightweight, stronger than steel pound for pound and environmentally responsible.

How to I use Sing’s pre-built torsion box?

Make-your-own-Sing-Panel-Cold-press-methodIt’s easy to build your own products on demand, as you need it in any size you want.

This is the most popular in-house Sing technology used by craftsmen and millworks.

You might have never known how easy it is to build using this cold-press drop-in method.

How Easy Is It?

Balsa Wood Alternative

foam-panel-guaranteed-true-flat-lightweight-strongSing Core is the new space age composite material that is the affordable cousin to Balsa wood and has many features that Balsa wood does not have. Using the best combination of science and nature, patented Sing Core is a Balsa wood hybrid, using a natural vertical wood torsion box design.

While torsion box has been used for centuries as lightweight structure, but Sing Core fills the open spaces with recycled foam (available in a variety of densities and material to meet your specifications), then the exterior surfaces (or skins) are bonded, completing the solid structure.

Weigh the alternatives and you can make an educated decision as to whether Sing advanced composites (the best of both worlds) will better suit your needs at less than one-third the weight of Balsa wood at less than half the price.

Balsa wood does have high compression, yet compared to other composite cores, Sing Core tests out at 660 PSI, that is stronger than steel pound for pound (even bullet proof doors don’t test that high). And Sing Core is more ecologically responsible as we use only 8% natural wood fiber (compared to balsa wood’s 100%) yet due to its unique design is much stronger when compared to other materials.

balsa-wood-treeUnlike Balsa wood, Sing Panels are resistant to warp, twist and rot, and they are pre-insulated for insulation and sound-deadening.

And Sing Core is so much more affordable than balsawood, especially if you are considering incorporating it as a lightweight substrate material for a large project, like a door, a table top, conference table, etc… See more applications.

Sing Core’s built-in torsion box structure, where the grid voids are not left unfilled but are filled with EPS foam provides a solid surface for bonding exterior building materials to that will not delaminate over time. Upgrading to closed-cell foam, makes Sing Core a perfect match for marine applications, like decking materials.

Big Aluminum Door

Patented Sing Core’s unique attributes enables us to make the biggest doors that are lightweight, extremely strong and Eco-friendly. Sing Core produces the only affordable solution to building a big door that can be guaranteed true flat… and will stay flat for lifetimes. Sing Core doors are pre-insulated and are resistant to climate change, bend, warp, twist, rot and insect threat.

big-aluminum-doors-37-foot-tallBig Doors for Your Big Expectations

Sing Core can help solve the challenges facing architects and designers. Obviously size is where Sing Core shines, but we also help solve other issues that face designers. Some of the functionality solutions that we help to provide include:

Lightweight

The larger a door becomes the heavier it gets. This can be a huge problem because these heavy doors cause strain on the structure and hardware. Lightweight big sing aluminum doors help to mitigate the damages of traditionally too-heavy-to-be-practical doors.

High Strength

There are other lightweight panels solutions that use honeycomb technology, but they simply do not have the strength, that is why the aerospace community is looking at Sing Core. Other lightweight composite core material used in aircraft are may not be heavy, but only weigh-in at 10-to-100 PSI, while Sing Core has been tested at 660 PSI, and could be upgraded to meet nearly any specification(s).

Eco-friendly

Green-eco-friendly-sing-coreIn this topsy-turvy world, Made in the USA Eco-friendly Sing Core is the true green building material that supports our commitment to make the world a better place for all of its inhabitants, while being the most significant, revolutionary new building material invention to be introduced in this century.

When compared to other materials, like other space-age composite panels, Sing Core is not only more environmentally friendly but costs much less that the others. Why not get all the added value and benefit of Sing Core at a fraction of the price?

True Flat

One of the problems of big doors, is that they tend to warp or twist over time, making a secure seal all but impossible compromising your project and calling for continued maintenance. Not so with your big Sing door, which can be customized to be true flat literally forever even under the most rigorous conditions.

Stay Flat

It’s one thing to install a big door, especially a large sliding door, and have it be flat when installed… but only a Sing Core big aluminum door will stay flat, virtually forever. This means huge savings in maintenance costs due to having the door’s flatness fail over time.

Pre-insulated

Sing Core’s big aluminum doors are all packed with insulation imbued with an R-value that saves energy, while offering sound dampening qualities. And these values can be custom-suited to meet your specifications for energy efficiency or sound proofing.

Traditional-Torsion-Box-DiagramElement-proof

Your Sing big aluminum door is resistant to climate change and can handle the most extreme weather conditions per your specifications. Due to Sing Core’s unique vertical grain torsion box design these big aluminum doors are will not bend, warp, twist, rot or suffer damage due to insect or vermin assault.

How big can a Sing Door be?

To date, less than 50 feet for a single door panel is no problem… and we would certainly welcome the challenge of providing a solution that exceeds the 50 foot barrier.
